It provides more efficient charge-air cooling, a noticeable reduction in temperature and improved performance in real-world driving conditions. Although the 8Y and 8V chassis share many components, the space behind the bumper on the 8Y model is shaped differently, and the bumper support has also been changed. Therefore, a completely new intercooler and support were developed for the new chassis.

The standard Audi bumper support on the RS3 8Y is made from steel. The Forge Motorsport kit uses the original Audi aluminium support, which has been specially modified to accommodate the large intercooler. Compared with the weight of the standard intercooler and support, the complete assembly is only 1 kg heavier, so the additional weight has no significant effect on performance. The support and intercooler are finished with black powder coating for greater durability and an OEM+ appearance.

The RS3 8Y core measures 640 × 250 × 130 mm and uses a bar-and-plate design. The core surface area is 55% larger than standard, while the volume is 153% greater. The end tanks have integrated pipes, allowing the standard boost hoses to be retained. If desired, they can be replaced with the Forge Motorsport FMKT033 kit. This helps prevent the hoses from expanding and failing at higher boost pressures.

Before dyno testing, Forge Motorsport compared three different core types: one bar-and-plate design and two tube-and-fin designs. All cores had different spacing and configurations of the internal and external fins, allowing the most efficient design to be determined.

Why test different cores?

During intercooler development, several different cores are tested for each design. Bar-and-plate and tube-and-fin designs are compared, along with different fin spacings and heights, such as 22, 17 or 12 fins per inch. The spacing, shape and density of the internal fins are also changed, allowing the pressure drop through the intercooler to be precisely tuned.

Pressure drop is not always a bad thing. Testing and research have shown that the speed of compressed air can decrease as a result of pressure drop in the intercooler, giving the air more time to cool as it passes through the outside of the core exposed to the atmosphere. Excessive pressure drop can cause problems on more powerful engines, as the intercooler reaches its efficiency limit and the turbocharger has to work significantly harder to push air through the core. As a result, intake air temperature (IAT) increases because the turbocharger generates more heat under greater load. A complete absence of pressure drop can also be inefficient, as the intercooler then no longer reduces the charge-air temperature, which likewise results in higher intake temperatures.

Dyno testing

The testing was independently carried out on a Maha dynamometer at Litchfield. During both measurements, the vehicle was loaded on the dynamometer until the radiator fans were cycling on and off, resulting in an intake temperature of 36 °C. A dyno run was then carried out. This procedure provides more comparable results and more accurately simulates driving conditions.

The test vehicle achieved 424.9 BHP and 382.9 lb/ft. In addition to standard condition, it was fitted only with a Milltek performance cat-back exhaust system. The measured power was slightly higher than Audi’s figures, while the highest recorded intake air temperature was 43 °C at 6550 rpm.

After replacing the standard intercooler with the FMINT33 racing intercooler, the same vehicle achieved 441.9 BHP and 397.3 lb/ft of torque, while the highest measured intake temperature was 21.8 °C at 6450 rpm. This represents a gain of 17 BHP and 14 lb/ft, together with a temperature reduction of 22 °C. Differences can be even greater on vehicles with software modifications, as the standard intercooler core struggles to cope with the greater demands even with Stage 1 modifications. The Forge intercooler cools more quickly and provides a significantly greater temperature reduction compared with the standard intercooler.

The kit includes all necessary mounting hardware and detailed fitting instructions. The estimated installation time is approximately 4 hours, depending on knowledge, experience and the tools available.

Suitable for: Audi RS3 IV (8Y).

Compatible vehicles (manufacturer data)

Vehicle

Chassis

Years

Engine

Audi RS3

8Y

2021–2024

—, 8Y.5 2024 On

Before ordering, check that the product matches your vehicle (model, year and engine).
