With this model, high intake air temperatures can occur during dynamic driving, particularly in warmer climates. The aim of the development was to improve cooling without the expensive modification of the entire cooling system.<\/p>\n<p>The intercooler is designed to fit in the original location without vehicle modifications, while offering a larger-volume core for more effective charge-air cooling. A CAD design and manufacturing team was involved in its development.<\/p>\n<p>The end tanks are made from folded sheet metal. This construction allows for a shallow design with good airflow and negligible back pressure. Low weight was one of the key development goals, so a lightweight tube and fin core was selected.<\/p>\n<p>Compared with the original intercooler, the stepped core has <strong>41% greater volume<\/strong>. During testing, the product achieved a <strong>gain of 8 bhp and an increase in torque of 12 Nm between 1900 rpm and 2500 rpm<\/strong>, as well as <strong>20 Nm between 5500 rpm and 6000 rpm<\/strong>. As a result, the Megane responds and pulls more strongly in the upper rev range. Combined with upgraded ECU software, this intercooler can significantly complement the performance of the 1.8T engine.<\/p>\n<p>FMINT17 is protected with an anti-corrosion powder coating, which helps protect the intercooler against demanding environmental conditions and also contributes to its thermal properties.<\/p>\n<h3>Choosing the core construction<\/h3>\n<p>During intercooler development, several different core designs are tested, including bar and plate and tube and fin designs, as well as different fin pitches and heights, such as 22 or 17 fins per inch. Internal fin pitches, shapes and densities can also be varied, allowing the pressure drop through the intercooler to be precisely adjusted.<\/p>\n<p>Pressure drop is not always a bad thing. At a suitable level, the speed of the compressed air in the cooler is reduced, giving the air more time to cool as it passes through the non-pressurised side of the core, which is exposed to the atmosphere. However, excessive pressure drop can cause problems in higher-performance engines: when the intercooler reaches its efficiency limit, the turbo has to work harder, increasing intake air temperature due to the greater thermal load.<\/p>\n<p>A complete absence of pressure drop is not necessarily effective either, as the cooler would then not cool the charge air sufficiently, also resulting in higher intake air temperatures.<\/p>\n<h3>Test results<\/h3>\n<p>The stepped core is <strong>41% larger by volume<\/strong> than the original intercooler.
