During development, the aim was to make the best possible use of the available space in the original intercooler location and reduce intake-air temperature without negatively affecting boost pressure or engine and transmission cooling.

Using 3D-scanning software and traditional measurement methods, an initial design was produced and then further optimised by the computational fluid dynamics (CFD) team. The end tanks were initially produced using 3D printing, while the first aluminium prototypes were then made using sand casting. This was followed by testing several different intercooler cores.

The first version fitted the vehicle perfectly, but Forge technicians and engineers increased the inlet and outlet openings and added the required boost hoses to optimise airflow on the Yaris GR’s three-cylinder engine.

Before testing on the rolling road, three different cores were tested: one bar and plate design and two tube and fin designs. All had different spacing and configurations of internal and external fins. The test parts were welded, and an internal divider was added to the inlet side of the end tank; according to the CFD analysis, this ensures efficient use of the core’s entire internal volume.

Compared with the original intercooler, the improved Forge has over 42% greater surface area and over 100% greater internal volume. The gain is more than 10 bhp and 10 lbs/ft, with results potentially higher depending on the vehicle’s modification level and additional parts used, such as a turbo intake-hose adapter and intake duct. The inlet and outlet sides have been increased to 60 mm, so the kit includes all the required silicone hoses and mounting hardware to connect to the original parts.

The Forge Motorsport intercooler mounts directly to the original mounting points. No component cutting is required for fitting, so the vehicle can later be returned to standard condition. The core and end tanks have a black textured anti-corrosion coating, which also contributes to the thermal properties and a more discreet appearance.

Why are several different cores tested?

During intercooler development, several cores are tested for each application, such as bar and plate and tube and fin designs, as well as different fin spacing and heights, such as 22 fins per inch or 17 fins per inch. The shape, spacing and density of the internal fins are also changed, allowing the pressure drop through the intercooler to be precisely tuned.

Pressure drop is not always a bad thing. It slows pressurised airflow, giving the air more time to cool in the core as it passes through its pressure-relieved side exposed to the atmosphere. Excessive pressure drop can cause problems in higher-performance engines, as the turbo must operate under greater load to push air through the core. Consequently, intake-air temperatures also increase due to the higher load.

Zero pressure drop is not necessarily efficient either, as in this case the intercooler does not cool the charge air sufficiently, again resulting in higher intake-air temperatures.

Rolling-road test results

The test vehicle had an exhaust from the turbocharger to the rear and a DT UK Tuning Box. In the first run, at an ambient temperature of 19.5 °C, it achieved 301.3 BHP and 286.4 lbs/ft of torque. After the third rolling-road run, the intake-air temperature quickly increased to almost 58 °C, while power and torque fell to 295 bhp and 278 ft/lbs respectively.

In the first test with the bar and plate core, the temperature in the test cell was 22.1 °C. On the third run, the intercooler achieved 304.4 BHP and 295.5 lbs/ft of torque, while the intake-air temperature dropped to 44 °C.

The second test used a tube and fin core with very tight external fin spacing. Such cores are usually lighter than bar and plate designs. The result was 304.1 BHP and 297.6 lbs/ft of torque, while the intake-air temperature did not exceed 46 °C on the third run.

The third and final test used a slightly thinner core with a slightly smaller volume. Despite the highest test-cell temperature of 25.4 °C, the intake-air temperature remained at 40 °C. The highest power of 307.3 BHP was achieved, while maximum torque was 296.4 lbs/ft.

After the final design was selected, the measurements were repeated and the test-vehicle sensor data was also checked to confirm the results and rule out any possible negative effects.

Suitable for: Toyota GR Yaris I (XP210).

Compatible vehicles (manufacturer data)

Vehicle

Chassis

Years

Engine

Toyota Yaris GR

—

2020–2026

Gen 1, Gen 2 Onwards)

Before ordering, check that the product matches your vehicle (model, year and engine).
