Forge Motorsport introduced the upgraded intercooler for the BMW Mini Cooper S in 2005. Following an extensive development programme and thorough testing in various environments, an air-to-air intercooler was selected for this application.
The development included testing different intercooler cores and end tank designs. During the initial stages, the development of an air-to-air intercooler and a water-cooled charge air heat exchanger system (charge cooler) ran in parallel. The air-to-air design achieved a considerably greater reduction in temperatures, so development focused on it.
At every stage of development, testing was carried out with the vehicle at different levels of modification – with and without performance software, with smaller supercharger pulleys, with bonnet air scoops and with improved intake systems.
The intercooler provides temperatures up to 29% lower than the original equipment, making it suitable for the Mini Cooper S 1.6 with the W11 supercharged engine.
